What Swaging Does

Swaging expands the end of a copper tube to accept another tube of the same diameter, creating a socket joint that can be brazed without a separate fitting. It's faster and cheaper than using couplings on straight runs, and produces a clean, low-profile joint. Standard in refrigeration and HVAC pipework where you're joining same-size copper tube.

Tool Types

Spin swaging tools are the most common for HVAC work — a tapered mandrel is inserted into the tube end and rotated to expand it gradually. Clean, consistent results with minimal effort. Available in fixed sizes for the most common pipe diameters.

Ratchet swaging kits (such as the Mastercool 71700 range) use interchangeable punches and a ratchet mechanism for higher-volume work or harder materials. More versatile across a wider range of sizes.

Setup and Use

  1. Cut and deburr — cut the tube square and remove all burrs from the inside and outside of the cut end. Any burr left inside will score the mandrel and create a rough joint surface.
  2. Clean the tube end — wipe clean, free of oil and debris. Contamination on the joint surface will cause brazing problems.
  3. Apply lubricant — a small amount of refrigerant-compatible lubricant on the mandrel prevents galling and extends tool life. Don't over-apply — excess lubricant inside the tube needs to be cleaned out before brazing.
  4. Insert and expand — insert the mandrel squarely into the tube end. For spin tools, rotate steadily with consistent pressure. For ratchet tools, engage gradually — don't force it. Stop when the expansion reaches the correct depth (typically one tube diameter deep).
  5. Check the result — the expanded socket should be round, smooth, and the correct diameter to accept the mating tube with a snug fit. Any ovality or cracking means the tube wall was too thin, the tool was misaligned, or the tube wasn't properly supported.

Common Problems

Cracking at the socket edge — usually caused by work-hardened tube (old or heavily bent pipe), or expanding too fast. Anneal the tube end with a torch before swaging if the material is hard.

Oval socket — tube wasn't held square to the tool, or the tube wasn't supported properly during expansion. The mating tube won't seat correctly and the brazed joint will be weak.

Excessive force required — worn or dry mandrel, or wrong size tool for the tube. Check tool condition and lubrication before forcing it.

Punch replacement — professional-grade punches typically last 500–1,000 expansion cycles. Replace proactively rather than waiting for failure — a worn punch produces inconsistent results.

Brazing the Joint

After swaging, the joint is ready to braze in the normal way. Ensure the tube is fully inserted to the bottom of the socket, apply flux if required for the filler metal, and braze with nitrogen purge flowing through the pipe to prevent internal oxidation scale.
